Why CDU Piping Needs Automatic Welding

2026-09-28

Liquid cooling pipe welding fails most often because skilled welders cannot be replicated. A ten-year master produces perfect φ57 joints blindfolded, yet only about 25 joints a day; overtime shakes his hands by nightfall, penetration goes unstable, and NDT ends in rework. Ten masters of equal level are not an option: certified welders are scarce, each costs 200,000 yuan a year, and each hand differs, so bead width, penetration and back-side color vary from person to person. Manual welding has a high ceiling and a low floor with no stability; automatic welding has a lower ceiling but an extremely high floor, every joint identical. For AI data center liquid cooling piping with large batches and unified standards, the floor matters more than the ceiling.

The liquid cooling CDU is the hydraulic isolation and heat exchange hub between primary facility water and secondary IT coolant. It never touches the chips; half of chip temperature stability depends on it. The primary side connects cooling towers, chillers or dry coolers; the secondary side runs CDU to distribution header to rack manifold to cold plates, with deionized water or water-glycol under strict conductivity, particle and ion control. The CDU performs pump circulation, heat exchange, temperature and pressure control, and risk isolation, and ASHRAE TC9.9 lists two-loop isolation as a key design principle: facility water's rust and hardness must never enter cold plate microchannels. Rated kW alone is meaningless, since it holds only at a specific inlet temperature, supply and return temperatures, flow and differential. The server rack liquid cooling CDU's real specification is the working condition, not the nameplate.

Heat load comes from the liquid side, not the nameplate: an 800kW GPU rack carries only 700 to 720kW in liquid, and the CDU is sized at liquid heat load times 1.2 to 1.3. Flow is reverse-derived at 1.5 to 2 L/min per kW, with the pump curve verified after total flow is known. Head must include the full internal loop, cold plates, valves, elbows and the https://www.extrcool.com/extrcool-rack-manifold-for-liquid-cooling-product/ branches, with 15% to 20% margin reserved. The heat exchange form is fixed first: liquid-to-liquid with a 316L plate exchanger where chilled water exists, liquid-to-air without it, and about 90% of current AI clusters choose liquid-to-liquid. Contact media accept only 316L or 304L in EP or BA grade, since wrong materials leach ions into cold plates. Redundancy and interfaces are separate: N+1 pump redundancy is the floor, and missing Modbus TCP or BACnet blocks later DCIM integration.

Once the CDU is set, the piping is the next gate. φ57×4.0mm main pipe NDT lingers at 90%, inner walls blacken, audits flip paper records, and the CDU's efficiency is discounted. CDU piping spans φ39 to 60mm main pipes at 2.0 to 6.0mm wall thickness and φ6 to 42mm thin-wall branches for the cooling distribution manifold, and manual welding in this range hits five walls: about 25 joints a day with overtime unable to catch the schedule, NDT stuck at 88% to 92% from daily penetration and slag defects, scarce certified welders, inner-wall oxidation that later peels into cold plates, and thermal warping that makes straightening take longer than welding.

The gap shows in direct comparison. A φ42×2.0mm 316L joint takes a master 8 to 10 minutes; an MWF closed welder finishes it in about two and a half. The inner wall comes out blue and pickling-hungry under manual welding, silver-white with none under automatic. NDT first-pass rate moves from 88% to 92% to about 99%, and the operator drops from a three-year certified welder to an ordinary technician after two weeks of training. For the data center cooling CDU, the MWF covers φ3.17 to 219mm, putting φ6 to 42mm branches and φ39 to 60mm main pipes in range, with full-sealed argon and water cooling leaving mirror-bright welds, segmented pulse current preventing thin-wall burn-through, and a library of over 200 liquid cooling recipes matching parameters automatically, stable to NDT level I per NB/T 47013.2-2015.

A second machine serves the rotary parts. MWF clamps two tube ends and rotates its head around the pipe; a circumferential machine clamps the cylinder or flange and rotates the torch around the workpiece, one spins the pipe, the other the torch. The liquid cooling manifold shell seams, distributor cylinder seams and flange takeoff seams are all rotary bodies for the circumferential machine: one machine covers tube-tube and tube-flange seams, three to eight times manual efficiency, 24-hour operation, uniform no-oxidation welds at level-one NDT. The split is a re-division of labor: MWF takes standard straight pipes and thin-wall branches, the circumferential machine takes manifold and flange seams, masters keep special-shaped tees and interlayer repair, and the crew moves to process recall, borescope sampling and parameter archiving.

An East China integration plant reached production in seven days: survey, 50 trial welds sent to NDT, three days of installation, one and a half hours of training, acceptance on day seven. Third-party results from the May to August 2026 batches show NDT first-pass rate rising from 86% to about 99%, thin-wall cycle falling from 4 to 2.5 minutes, medium-wall daily output rising from 25 to 80 to 100 joints, pickling rework dropping from 14% to zero, straightening hours cut by over 60%, and annual savings of about 500,000 yuan. For high density server liquid CDU production, the closed welder handles 39 to 60mm piping, the circumferential machine joins for distributor and flange seams, and the two cover over 90% of CDU pipe welds; mixed-order workshops lean on the recipe library, and short-term rental covers small volumes.

Existing welders stay, moving to repair welding, inspection and borescope sampling with lower intensity. Audit demands are met by automatic logging: every joint stores current, voltage, speed, argon flow and operator, exported to PDF in five minutes. Selecting a CDU is a heat calculation; welding the piping is a quality calculation, and the two are the same account, since one oxide flake blocks a cold plate microchannel, throttles the GPU, and wastes the entire selection effort. The account of the air liquid CDU with manifold closes only when the piping delivers: machines take batch standard joints, people take special shapes and anomalies, and automatic welding does not replace the master, it stops the master from bending over a φ57 pipe until midnight.
